Siemens and CAPHENIA partner to scale SAF production using advanced plasma technology, boosting efficiency and accelerating global sustainable aviation fuel deployment.

Siemens has partnered with cleantech innovator CAPHENIA to accelerate the large-scale production of Sustainable Aviation Fuel (SAF), a critical component in reducing the aviation sector’s carbon footprint. SAF, a synthetic alternative to conventional jet fuel derived from renewable feedstocks, has the potential to cut carbon dioxide emissions by as much as 80 percent compared to fossil-based kerosene. With global aviation under increasing pressure to decarbonize, this collaboration aims to bridge the gap between technological innovation and industrial-scale deployment.

Under the partnership, Siemens will act as CAPHENIA’s preferred partner for automation and digitalization, delivering advanced solutions that enable efficient scaling of CAPHENIA’s proprietary plasma-based technology. This technology converts bio-methane into synthesis gas through a high-temperature process operating at approximately 1,500°C. At the core of this innovation lies CAPHENIA’s Plasma Boudouard Reactor (PBR), a unique 3-in-1 system that integrates multiple chemical reactions into a single reactor unit. This integration allows for the efficient production of synthesis gas, which can then be converted into SAF, renewable diesel, or other chemical products without generating unwanted by-products and with minimal energy losses.

One of the standout features of CAPHENIA’s process is its energy efficiency. The system captures and reuses heat generated during the cooling of synthesis gas to preheat incoming bio-methane. This closed-loop heat utilization contributes to an impressive process efficiency exceeding 86 percent—significantly higher than traditional fuel production methods. Such efficiency gains are essential for making SAF production economically viable and environmentally sustainable at scale.

The collaboration also emphasizes the role of digitalization as a key enabler of industrial growth. Siemens will deploy solutions from its Xcelerator portfolio, including process control systems, simulation software, and measurement technologies. A critical component of this approach is the use of digital twins—virtual replicas of physical systems—which allow operators to optimize performance, test configurations, and ensure consistency across multiple production sites before actual deployment. This reduces both risk and commissioning time, making it easier to replicate plants globally.

Siemens is already supporting CAPHENIA’s pilot facility located at the Höchst Industrial Park in Frankfurt, Germany. The long-term objective is to create a standardized, modular template for automation and plant design that can be easily adapted to different geographies. This standardization will significantly accelerate the rollout of commercial-scale SAF production plants worldwide.

The urgency of scaling SAF production is underscored by rising global demand and regulatory mandates. Policies such as the EU Renewable Energy Directive are enforcing blending quotas for sustainable fuels, with penalties for non-compliance. Despite this, SAF currently accounts for less than one percent of global aviation fuel consumption. Looking ahead, the aviation industry is expected to require approximately 500 million tons of SAF annually by 2050. Meeting this demand will require not only technological innovation but also rapid industrialization—something this partnership is specifically designed to achieve.

By combining CAPHENIA’s cutting-edge reactor technology with Siemens’ expertise in automation and digital infrastructure, the partnership aims to position itself at the forefront of the global SAF market. As competition intensifies and the market evolves, the ability to scale quickly and efficiently will determine leadership in this emerging sector.
